Customer Welding Requirements
Customer Background
The customer develops and manufactures new energy vehicle and automotive components, with products used in electric drive systems, motors and intelligent vehicle applications. Rotor welding is a key operation in their motor production, directly tied to product performance.
Project Background
As demand grew, the customer wanted to upgrade the tailgate motor production process with automation - raising welding efficiency while guaranteeing weld quality and part-to-part consistency for batch manufacturing. After detailed communication and product evaluation, PDKJ tailored this rotor commutator welding solution to the workpiece and the process.
Pain Points and Requirements
Three requirements came up repeatedly during project discussions, and they define what the machine had to deliver:
- Stable weld quality. The copper wire to commutator joint is a critical process: the customer needed stable output from the equipment so quality no longer fluctuated with human factors.
- Continuous multi-point welding. One rotor needs several welds. Doing them one by one with manual adjustment is slow and puts consistency at risk - the machine had to weld continuously around the part.
- Fast product changeover. The customer runs several rotor specifications, so the machine had to switch models quickly with minimal stoppage.
The Rotor Commutator Butt Welding Machine
The machine combines automatic positioning, clamping, rotation and butt welding into one sequence built around the rotor's geometry:
Manual load and position -> Two-hand start -> Pneumatic clamping -> Pressure applied and butt weld completed -> Automatic rotation to the next joint -> Cycle repeats -> Automatic release and unload

1. Consistent welds, position by position. Pneumatic clamping and the automatic rotation mechanism put every weld point exactly where the program sets it, removing manual positioning error from the loop.
2. A cycle built for batch output. The standard welding cycle is 30 seconds or less per rotor, with output up 25% over the previous equipment. At start-up the machine supports an adjustable 5-piece pre-weld program that stabilizes the electrode condition before production welding begins.
