Customer Background

The customer is a high-tech manufacturer specialising in the development and production of MEMS semiconductor sensor chips and sensor modules. Its products are used in industrial automation, automotive, medical and chemical applications, where the metal housing is not cosmetic packaging but the barrier that protects the sensing element from the environment. For this class of product, an incomplete or unstable weld seam is a field failure waiting to happen, so the welding step carries quality expectations that a general-purpose machine and a manual routine cannot reliably meet.

Project Background

As demand for the customer's sensor products increased, the metal housing welding operation became the bottleneck in the production line. The existing process relied on operators to carry out the welding manually, step by step, on every piece. The customer's objective was not to add more operators to the station but to automate the operation with a dedicated machine: stabilise the seam on a thin workpiece, remove the quality variation that came with hand-controlled welding, shorten the cycle, and put the workshop on a standardised batch production footing. That request is what this project set out to answer.

Pain Points and Problems

Three specific problems were put on the table at the start of the project, and all three had to be solved by the same machine:

  • Weld quality on a thin workpiece. Thin sheet reacts quickly to current, weld time and electrode force. Unless the parameters and the applied pressure match the material and its thickness, the result drifts between weak welds and burnt-through parts, and the part can distort during welding. The process had to be matched to the part, not borrowed from another job.
  • A closed circumferential seam, not a few spots. The requirement is not a handful of discrete spot welds. The housing has to be sealed around its full circumference, which means the workpiece must rotate in a controlled way while the electrode wheel keeps stable contact along the seam. Ordinary spot welding does not match that weld path.
  • A repeatable cycle for batch production. Loading, clamping, rotating, welding and unloading were previously all manual. Once volume increases, every repeated operator action becomes a source of variation and lost time, and the cycle cannot keep up with the production plan. The equipment had to run the sequence automatically, in the same order, every cycle.

1. Dedicated roller seam welding mechanism. Instead of a stationary electrode pressing on a fixed point, the machine uses a roller seam welding mechanism: an electrode wheel works together with the rotation of the workpiece to lay a continuous seam around the full circumference. This matches the weld path the part actually requires, and is a different approach from indexing the part through a series of individual spot welds.

2. Clamping and rotation for process stability. On a circumferential seam, positioning and rotation stability decide the weld result. A lower clamping and rotation mechanism holds the workpiece and rotates it while the welding head follows the seam. The operator only places the part and presses start. The machine then clamps, rotates and welds in a fixed sequence, so the same motion is repeated on every piece.

1. Adjustable welding parameters and recallable schedules. The controller allows welding parameters to be set and stored, and multiple weld schedules can be recalled for different parts or process revisions. Pre-heat, weld and post-heat stages are all controllable, which gives room to tune the seam on a thin stainless housing without changing the hardware. When a new specification arrives, the change is in the recipe, not in the machine.

2. A full circle needs rotation, not indexing.. The roller mechanism and the rotating clamp lay one continuous seam the whole way round, with no stop-start transitions to control.

3. Repeated manual steps cannot keep up with volume.. Place, press start, and the machine handles clamping, rotation and welding - operator work shrinks to loading and unloading.

4. Sealing quality has to be repeatable, not occasional.. Fixed motion and a fixed schedule mean every housing is welded along the same path with the same energy.

5. Process changes must be easy to absorb.. Additional schedules stored in the controller cover a variation in part size or a revised weld specification.

6. Safety and serviceability matter at volume.. Guarding, light curtain and integrated utilities keep the cell safe and simple to maintain through long production runs.
