Double-Sided Projection Welding Machine For Shock Absorber Mounting Brackets (U-Clamps)

For a large Chinese automotive group expanding production at its Xi'an base, the shock absorber mounting bracket was the part where old equipment hurt the most: slow cycles, slow changeovers, unstable weld strength, heavy spatter and inconsistent dimensions. PDKJ engineered a dedicated double-sided projection welding machine for welding the bracket to its U-clamp in one loading, built on a medium frequency inverter DC platform and backed by an invention patent. The machine has been delivered and is producing at the customer's plant.

The customer is a large domestic automotive group covering vehicle and core component R&D and manufacturing, with extreme requirements on weld strength, dimensional accuracy and consistency. As new energy vehicle sales and capacity grew, its Xi'an base needed to upgrade the welding process for shock absorber mounting brackets.

The existing equipment could no longer meet mass-production demands: the cycle was slow, changeovers were slow, weld strength fluctuated, spatter was frequent and dimensional consistency was poor. The customer needed a dedicated projection welding machine with automatic load-weld-unload, a fast cycle and one-touch switching between vehicle models.

Three problems dominated the customer's production reality:

• An efficiency bottleneck. Traditional equipment took too long per part to match the expansion rhythm.
• Quality fluctuation. Projection nuggets did not always fuse fully, with spatter, over-welding and visible gaps between the joined surfaces.
• A hard strength requirement. Weld strength had to stay reliably above 20 kN to satisfy vehicle safety standards - a level the old process could not hold consistently.

PDKJ designed the machine around one idea: load once, weld both sides. Every subsystem supports that cycle.

1. Double-sided forming in one load. The machine welds the bracket and U-clamp from both sides in a single setup - no flipping, no re-positioning. The cycle holds at 16 seconds per piece and supports continuous 12-hour operation, matching the expansion plan.

2. Multi-product compatibility with 15-minute changeovers. One fixture set covers several product specifications. Tooling changes take 15 minutes without complex adjustment, cutting line-stop time and raising equipment utilization.

1. Strength you can certify, consistency you can measure. The medium frequency inverter DC platform delivers steady current and concentrated heat, holding weld strength at 20 kN or above. Projections fuse fully, parts seat without gaps, and spatter and over-welding are eliminated - dimensions and appearance stay within the vehicle-grade standard.

2. Full-process intelligent control. The system stores 16+ welding parameter sets with one-touch switching between vehicle models, and controls the full sequence - pre-press, weld, post-heat, soft ramp-up and ramp-down. Two-hand start with a safety light curtain, fault self-diagnostics and current-abnormality alarms keep operation safe and maintenance predictable.

3. Thermal management that protects the consumables. Grouped parallel water cooling with triple monitoring of water pressure, temperature and flow, plus an anti-leak suction-back design, keeps electrodes and the transformer in their working window and extends their service life.

When a bracket must be joined from both faces, welding one side and flipping the part doubles the handling and doubles the alignment risk. Projection welding with a double-sided machine turns both faces into a single, symmetric, one-load operation - faster, and with a nugget that forms from both sides at once.

PDKJ covered the full loop for this project: equipment development, manufacturing, factory commissioning, on-site installation, after-sales support and operator training, so the customer received not just a machine but a running process.
