Vertical Double-Head Spot Welding Machine for 1.2 mm Carbon Steel Cowl Cross Members

This project came from a repeat customer - an automotive component manufacturer in Anhui that supplies body-in-white welding assemblies to mainstream car makers. When expansion added a new welding station for cowl cross members, the customer turned to PDKJ again and ordered a customized vertical double-head spot welding machine for 1.2 mm carbon steel parts. The machine has completed full commissioning and entered production, and the single-operator output at the station has roughly doubled against the previous single-head setup.

Customer Welding Requirements

Customer Background

The Anhui-based customer develops and produces automotive door hinges, body and attachments, window components, electronic equipment and new energy battery modules, and supplies welded sheet assemblies to mainstream vehicle makers under strict quality control. As a long-term PDKJ customer, it based the new station order on years of trust in PDKJ's equipment, process capability and service.

Pain Points and Requirements

The cowl cross member is not a flat panel: different zones of the part need different welding parameters, and that is where conventional equipment broke down:

  • One part, several welding requirements. A single-head machine cannot apply different parameters to different zones, so operators had to re-clamp and re-adjust repeatedly - slow, and easy to get wrong.
  • Thin carbon steel is unforgiving. At 1.2 mm, the sheet is prone to cold joints, burn-through and distortion when parameters drift, so the reject rate was unstable.
  • The customer's ask: a machine that adapts to different zones of the same part, with independently adjustable parameters, higher efficiency, stable welds and a lower reject rate.

The Vertical Double-Head Spot Welding Machine

PDKJ configured the machine so that the two heads are not two copies of one weld, but two independent processes sharing one station.

1. Two independent heads, two independent processes. The machine carries two independent press assemblies at 600 mm head spacing, each able to take a different electrode and to adjust its air pressure and current separately. Different zones of the cross member get the parameters they need, in the same station.

2. Alternating operation, one operator. While one head welds, the other stays still - so a single operator works left and right in turn. No second operator, no repeated re-clamping, and the single-operator station output rises sharply.

1. Professional configuration for stable welds. Two 160 kVA PDKJ custom transformers and an 800 A controller give smooth current output and fine control. Parameters are optimized for 1.2 mm carbon steel, avoiding burn-through, cold joints and spatter; a custom rigid frame with a dual-cylinder group keeps repeat positioning accurate and weld distortion low, protecting the cross member's dimensions.

1. Human-centered controls that cut cost. One controller manages both heads with parameter storage and quick switching, and the dual-foot-pedal start keeps the operator's hands free and the learning curve short - lower labor intensity, lower training cost, and continuous production capability.

2. Fast delivery, backed by service. Lead time was 20 working days from order, with PDKJ engineers following through design, manufacturing and on-site commissioning; after-sales support responds to customer needs within 24 hours.

How the Machine Solves the Customer's Pain Points

1. Different zones, different parameters - in the same station. Independent heads end the re-clamp-and-adjust loop that a single-head machine forced on the operator.

2. Output doubles without adding people. Alternating heads let one operator keep both positions busy, roughly doubling station efficiency against the old single-head setup.

3. Thin sheet welded without burn-through or cold joints. Optimized parameters for 1.2 mm carbon steel hold the weld window where the sheet is safe.

4. Distortion stays off the dimension report. The rigid frame and controlled welding keep the cross member true to its dimensional spec.

Why Choose a Double-Head Spot Welding Machine?

When one part needs more than one welding recipe, a double-head machine lets two processes live at one station. The operator gains a second position that is always ready - and the part gains welding parameters matched zone by zone instead of averaged across it.

Key Advantages

  • Two independent press assemblies with separate electrodes, pressure and current control.
  • 600 mm head spacing; alternating single-operator operation with dual-foot-pedal start.
  • 2 x 160 kVA custom transformers + 800 A controller, tuned for 1.2 mm carbon steel.
  • Rigid custom frame and dual-cylinder group for repeat accuracy and low distortion.
  • Central controller with parameter storage, one-touch switching, 20-day delivery.

Potential Applications

The same configuration suits other multi-zone thin-sheet parts: body brackets, cross members, hinge assemblies, seat structures and door frames - anywhere one station must serve several welding specifications at once.

Results at the Customer's Plant

Since entering production, the station has run stably: single-operator efficiency up nearly twofold with no added headcount, welds on the 1.2 mm cross members uniform and solid with no burn-through or cold joints, low part distortion and a consistently high first-pass yield, and low failure rates over long continuous shifts.
